Air Mixer Flap Gear Failure (Dual Zone Air Conditioner)

• Most affected models: C4 Pallas, C4 Hatch, C4 Picasso and C4 Lounge.
• What happens: The air conditioning system starts displaying different temperatures at the air vents. The driver selects the minimum temperature (Low), but the passenger side continues to blow hot air (or vice versa). In some cases, a repetitive plastic clicking sound is heard coming from inside the dashboard as soon as the system is turned on.

What to check:

1. Actual temperature difference: Monitor the airflow with the thermometer on the central vents. If one side cools perfectly and the other does not respond to the digital temperature commands, the compressor and refrigerant are in perfect condition.
2. Servo motor movement: Access is gained by removing the sides of the center console, near the driver’s or passenger’s feet. Check if the small electric motor spins when changing the temperature on the digital panel. If it spins but the airflow doesn’t change, the internal plastic shaft is broken.
3. Fault codes in BSI: Automotive scanners often register reading errors or malfunctions in the air direction stepper motors.

Solution:

• Preventive: Avoid sudden and repeated temperature changes (going from maximum to minimum quickly and continuously), as the stepper motors apply force to the plastic stops that have dried out over time.
• Corrective: Previously, manufacturers recommended a complete replacement of the evaporator box, which required the total removal of the car’s dashboard at a very high cost. Today, the Brazilian market offers a… flap gear repair kit (reinforced plastic parts or high-density 3D printed parts). The mechanic removes only the side servo motor and installs the new gear on the broken shaft, solving the problem without disassembling the panel structure.
